A silicone mat would do, wouldn't it? Cut to size.
All the bung/bulkhead whatever you wanna call em, that I've seen on fleabay come with grommets. You sure like to make things hard, B.

I know it sounds fiddly but what about cutting a silicon matt then wrapping it in PTFE tape to get the required thickness.

Found the orings if ever someone else needs em they are size 218.(for 1"bsp oring nuts.)

Also if anyone ever wants to put 1" drain in a keg be prepared to grind the 1"bsp nuts round as they don't fit through the standard keg opening :angry-banghead:

Ok think i have stuffed up. I planned to use the same weldless setup for my element. Only prob the element touchs inside the 1"bsp threaded pipe.
I have 1"bspp male ecternal threaded pipe through wall of keg with an oring nut either side. Then have a female threaded 1"bsp piece screwed on end of male threaded pipe and the element screwed i to the female piece. If it was just a female piece i would have clearence around the element. But the element touchs inside the male bulkhead.

Will this work have others done this or will the element get hotspots and blow? :angry-banghead:

Hard to imagine, got pics?

But i dont think the element will get hot spots by touching.

Might need to go for 1.5" through the keg and reduce down to screw your element in.

Male threaded pipe goes through wall of keg o'ring nut either side

female threaded pipe changes male thread to female so element can screw in

element screwed into female adaptor clearance all round element

Yeah ok i see your problem now, definitely go 1.5" male pipe and then have a 1.5"-1"(female - female) reducer and it should be sweet.
OR
Bore out the 1" pipe till you have clearance but then you might not have much of a wall thickness left and it may be a bit fragile.

Dang it. and I have already drilled the hole. What do you reckon best way to enlarge it accurately would be? Step bit perhaps..only prob will be the nut as it was I had to grind the 1" nuts round to fit them down neck of keg. I may be better off looking for weldless elements pretty sure they use 32mm hole..

The heat will get conducted through the metal much faster than it will through the wash, there will also be wash in contact with the element and the male threaded pipe and that will keep the metal cooler. I don't think it's ideal but I also don't think it's of real concern. I don't see why you'll get "hot spots".

Currently having a makeover: 2" x 4 plate solid state bubbler (1" bubble caps, no sight glasses...maybe not for much longer!) on a bain-marie boiler.

Holesaw arbor with a long enough thread to screw the new size holesaw on to it as well as the existing size holesàw. The smaller holesaw will work as a guide for the new sized hole.

If there's a thread on the base of the element then it's weldless, isn't it? O ring above thread, poke thread through keg, another O ring then the female fitting holds it together... or am I missing something?

Nut would be on inside and you would need a spanner long enough and small enough to get through standard keg opening to hold it while its tightened. Weldless ones the nut is on the outside..
