Thats why am going down the home malt path $1/kg + bit effort is better then $4/kg plus freight.

Obviously 100% malt recipes are most expensive scotch as an example. You can save money by using adjucunts. American Whiskey is a good example way Iess expensive it its 80% corn which is milled feed corn with 15% malt barley 5% malt rye. So only 20% malted grain.
You can also make irish whiskey instead of scotch. With irish they use a mix of malted unmalted barley. So you can pad out the malted grain with cheaper feed barley.
Grains like choc malt or caramalt roasted malt etc are a good way to add lots flavour to unmalted grain. I think 5% of total weight is a good amount for these.
Biggest pain in the ass is squeezing it after fermentation. Good luck
